I was hoping that there was a solution other than splitting the cases. I had heard some time ago that someone had tried this, but was hoping to hear from someone else with some experience at it.

I'll give it a try. Worst-case scenario is that I'll have to split the cases after all.

I've cleaned out the crank case by removing the engine ,taking off the jugs,filling the crank case with kerosene and dumping it in a bucket.Don't turn the crank  just fill and dump a couple times with clean kero. After you do this a few (3usually) times fill the crank case with 2 stroke oil and move the rods up & down.If they move smoothly you are good to go. Then dump that oil out in the bucket leaving the motor upside down for an hour or so. Turn it upright and move the rods up & down.They should be smooth and all fully lubricated. Now you can put it back together providing the rods moved up & down smoothly of course. I've done this many times,I usually do it when I do a top end just to be sure there is no crap in there. Ed T

... Pay close attention as to what kind of debris comes out on that first dump and follow the instructions I gave you. Remember, don't move the rods at all...
